Can't access neutral when bike is running. While doing an adjustment to pushrod noticed that the adjustment screw head is contacting the primary cover adjustment plug leaving shavings. What might cause this?

Seen this on a few Bonnies. Check the inspection screw make sure it is the deep cut hole on the inside to accommodate the adjuster screw Try to adjust the play on the arm and lever to take up the distance the screw is screwed out and fit a thicker gasket to the primary. Hope this helps. But that should not affect the neutral. Something not right in the box.
    Regards
    Joe.

Inspection screw doesn't have deeper hole. I'll ck some of the other inspection screws. I can get neutral without engine running, easy, bike shifts up and down well, but neutral difficult to find...got it a few times but definitely shouldn't be so difficult.

Yes you do get those screws which are hallowed out to let the adjuster nut operate properly. Have you done any work on the box. If so it may just need to settle. I f the bike has been stored for a long time you can also find that the selector plate can rust up. Put a slick into the box see how it goes and like I said try to take all the clutch slack up at the bars and the gearbox adjuster so that clutch adjuster is not sticking out to far.
    Regards
    Joe.

Hey Joe, thanks for your replie. This is a total rebuild over the winter. All parts were clean and appeared in good shape. I could index through the gears including neutral since the box was assembled.Started the bike first time last week. After messing with carbs and timing bike is running well and shifts good...except I noticed neutral was tough to find/engage. Adjusted the clutch( a little drag ) and got it to engage a few times. The clutch cable is old, casing in bad shape, only adjustable at bars, so I'm
Replacing it, maybe stretched. I'm replacing thin primary cover gasket(small leak) anyway so will install thicker gasket. How about the three clutch pressure nuts, my first assembly, seems to work ok but slight signs of pulling forward when stationary. How about idle rpm...a little high. I've only driven bike about 2 miles total. Dennis

Good idea to fit new cable Dennis, also need to stop that adjuster nut hitting the inspection cap, with cable disconnected at the bars screw the adjuster pin in so it's just nipping up and back it off between a 1/4 and half a turn out and lock up the nut and then fit cable and have about 1/8th free play at the bar lever.

Those three clutch nuts I screw them in till level with the stud. Then pull the clutch in and go round the pressure plate and first friction plat you should get the same distance all around the clutch If not take the spring nuts and tighten or loosen till you get them as close as dam it. But with DarkMan on the case you are in good hands. How I do my idle is make sure both slides are rising exactly the same time I take of the carb to air box rubbers and fit 6 / 7mm long drill bits and twitch the throttle till they are spot on. If you have done this. Start the bike let it warm up. Then take out one plug and let that side idle at around 1000 revs. Then do the same with the other plug. Then just adjust the tick over screws a quarter at a time till the bike revs just over the 1000 revs and bingo.
    Regards
    Joe.

Thanks Joe, when you say set the three clutch nuts level with the stud are you referring to the center recessed part of the nut or the upper dome of the nut? I understand what you're saying about the spark plugs and turning one side at a time. At the moment I don't believe my tachometer is displaying the appropriate RPMs. Can the tach be calibrated?

Normally just so the studs start to show in the resses :), you can go further if you have a lot of slip.

Yes mate till they are flush sorry should have said that. And yes you can get the clocks calibrated. But just set them as good as you can using the rev clock you have. You can usually tell. Or I believe you can get ones now that you can clip on to the ht leads. Not sure if they are any good or even where to get them
    Regards
    Joe.

Thanks darkman, that's what I thought.I think part of the problem with the inspection screw is the o ring was almost non existent. I hope the new o ring and thicker primary gasket give me enough space.
